Question for excal guru's.....more added

This really has me stumped....
customer delivered an excal that would not work. battery tested at 12.9 plugged and unplugged from detector.
ok, wait don't draw any conclusion that the cable is bad, or the detector is dead.
I plugged in my Sunray battery that I use and the detector works. voltage on my battery is 12.1 plugged in and unplgged.
Test was tried several times with same result.
What do you think problem is?

Monday will see what Minelab has to say.

This detector was recently serviced. the battery pac has been rebuilt by manufacture.
owner was using, and detector stopped working.
this is a situation I have never encountered. all voltage is at battery. with plug inserted. I hesitate to open detector, do to the previous repair, only three months ago.

Check for corrosion or gunk in 1 or more of the holes in the battery where the prongs R inserted
 
You were measuring voltage on the battery each time, and not on the pc board, right??

Battery connector pin worn or bent...not making contact with mating pin.
OR
Battery pin broken loose internally. Intermittent connection....pressed against with meter probe, it works. When plugged in does not.

You didn't say if you check battery under load? Just connected. Could be that voltage is o.k. but not amperage output. If this is the case the voltage will drop substantially when put under load. Bad battery my guess.
 
If the battery has been conected really tight the pins could be squashed closed, You could try opening the pin prongs up a bit with a knife, maybe the sunray has slightly smaller holes and a squashed pin will still make contact
